SMART MANUFACTURING OPERATIONS

Improving Response Time & Productivity Through Smart Andon Management

In the high-pressure world of modern manufacturing, every second of downtime translates into lost opportunity and increased costs. Traditional “Andon” systems, the signal lights used to alert management of a problem, have served factories for decades. However, as production lines become more complex, a simple red light is no longer enough to drive efficiency.

For a global Automotive Technology customer, we recognized the need to transform these legacy signals into a proactive management ecosystem with their Manufacturing Portal. The result is the smarter Portal, a state-of-the-art platform designed to harmonize real-time shop floor events with enterprise-level analytics. By integrating the Andon system directly into the Production Status Module, we have created a global standard for operational excellence.

The Challenge

Moving Beyond Legacy Alerts

Manufacturing plants have always struggled with one core challenge: knowing when something goes wrong and acting fast enough to fix it. Operators in traditional setups manually raise alarms, supervisors respond with delays, and by the time the appropriate team arrives, production has already suffered.

This lag in response doesn’t just slow things down. It hurts quality, output, and operational efficiency metrics that directly affect the bottom line.

What Is an Andon System and Why Does It Matter?

The word “Andon” comes from Japanese, meaning a paper lantern. An Andon system serves as a real-time alert mechanism in modern manufacturing, notifying the appropriate team immediately upon detecting a production issue. Think of it as the “Check Engine” light for your factory floor. When triggered, it instantly alerts maintenance, logistics, quality, or team leaders so they can respond before the problem escalates.

An Andon moves through four clear states:

01

No Andon

Production running normally

02

Andon ON

Issue detected, team alerted

03

Andon Assisted

Support team actively resolving the issue

04

Andon Closed

Issue fixed, production resumed, event logged

A Global Automotive Technology Customer’s Portal
Use Case: Building an Intelligent Andon Portal

A global leader in the automotive sector, required a more intelligent and scalable approach to production monitoring across its manufacturing plants. Their existing systems lacked integration, were largely reactive, and struggled to scale efficiently.

Youngsoft partnered to develop the smarter portal for the customer, a comprehensive production monitoring platform built using Portal technology, RDBMS Database, and Data warehouse. At its core, the solution features a fully digital.

Core Andon and Real-Time Floor Visibility

The first phase established the foundation. Plant operators could trigger Andon alerts directly from their Cell Monitor screens, specifying the issue type, severity, and the affected line. A dynamic Area Monitor displayed up to 12 production cells on a large screen, showing real-time OEE, yield, and Andon status color-coded for instant clarity.
Key achievements:

01

Configurable competency alerts (Maintenance, Logistics, quality, & Team Leader)

02

Real-time cell-level Andon tracking with elapsed time visible on screen

03

Audio alerts triggered automatically when an Andon is raised

04

Role-based access for Super Admins, Site Admins, and Plant Admins

Automated Triggers & Escalation Levels

The core of our implementation is the escalation logic. When an operator pulls a cord or presses a button:

LEVEL 1
Immediate

Signal the workstation

A local buzzer sounds and the workstation light turns red.

LEVEL 2
Timed Delay

Bring in the department

If the issue isn’t acknowledged within a set timeframe (e.g., 3 minutes), the system automatically notifies the department lead via digital dashboard or mobile alert.

LEVEL 3
Management

Mobilize management

If the line remains stopped beyond a critical threshold, the plant manager is notified to provide high-level support.

This structured hierarchy ensures that no problem is ignored and that the right level of expertise is brought to the issue at the right time.

Automation and Global Scale

The NOK Quality Andon Auto-Trigger automatically raises a Quality alert when the count of defective parts crosses a configurable threshold without any operator action required. In the practical, the system detects output deterioration, triggers the alert, and resets automatically after resolution fully autonomous.
Other highlights:

Andon Carousel cycles through multiple active alerts on one screen
Multi-language support English, Chinese, Polish, Spanish, Hungarian, and Portuguese
Plant date alignment correct production grouping for plants with cross-midnight shifts
Automated UNEF alerts notifies admins when unassigned efficiency loss exceeds threshold post-shift

REAL-WORLD SCENARIO

A machine fault is detected in a noisy automotive plant.

A high-frequency buzzer cuts through the noise while the workstation light signals the exact location. The supervisor can arrive within seconds, and the system escalates to the maintenance lead if the repair takes longer than expected.

  • The exact workstation location is visible
  • Extra resources are deployed through escalation
  • Support arrives before the production schedule is compromised
HOW SMART ANDON BENEFITS CUSTOMERS

A standardized approach to manufacturing response.

Drastic reduction in response time

Automated buzzer sounds and instant digital notifications minimize the time between a problem occurring and a technician arriving.

Improved accountability

Multi-level escalation creates clear ownership, while logged alerts and response times reveal communication gaps.

Data-driven productivity

Logged data shows which machines trigger the most alerts, enabling targeted maintenance and process improvements.

Conclusion: The Smart Factory Floor Starts Here

The Andon system demonstrates that digital transformation in manufacturing does not have to be disruptive. By adopting a phased approach, each iteration introduced greater intelligence while ensuring operational stability.

The result: faster issue detection, smarter escalation, and a connected shop floor where data drives decisions, not guesswork.

For manufacturers ready to move beyond reactive operations, the path is clear: invest in real-time monitoring, intelligent automation, and role-based tools that empower teams to act before problems become failures.
